Hobby, farm, or fabrication — the right plasma cutter is set by cut capacity, amperage, and duty cycle, not just the price. This buying guide covers amperage and cut thickness, air supply, pilot arc versus contact start, and inverter technology, so you can slice steel, stainless, and aluminum cleanly whether you are a DIY welder or a professional fabricator.

How to Choose a Plasma Cutter

The twelve tools every home actually needs

Plasma cutters are easy to mis-buy because the headline amperage rarely tells you the clean-cut thickness you will actually get. Air, duty cycle, and consumables decide the real experience. Here are the six things we weigh before recommending any plasma cutter in this guide.

I.

Match amperage to cut thickness

Output amperage sets how thick you can cut. Note the difference between rated (clean) cut, sever cut, and pierce capacity — the clean-cut number is the honest one. A 40-amp machine handles up to roughly 3/8-inch steel comfortably; heavier plate needs 60 to 80 amps. Buy for your thickest regular material, not the thinnest.

Check the duty cycle

Duty cycle is the percentage of a ten-minute span you can cut before the machine must cool. A 60% duty cycle at rated amps means six minutes cutting, four resting. Cheap units hide a low duty cycle behind a big amperage claim. For long seams and production work, a higher duty cycle prevents constant stops.

III.

Size the air supply correctly

Plasma needs clean, dry compressed air at the right CFM and PSI, or the arc sputters and consumables burn up. Confirm the required airflow and pair the cutter with an adequate air compressor and a moisture filter. Some portable units include a built-in compressor for field work.

IV.

Choose pilot arc or contact start

A pilot-arc (non-touch) cutter strikes the arc without touching the metal, so it cuts painted, rusty, or expanded metal and gouges cleanly. Contact-start (high-frequency) units are simpler and cheaper but need clean contact. For rusty farm steel or grating, pilot arc is worth the premium.

Prefer inverter machines

Modern inverter plasma cutters are lighter, more efficient, and run on standard shop power, some with dual-voltage 120V/240V input for flexibility. They deliver a stable arc and cost less to run than old transformer units. For portability and clean cuts, inverter technology is the standard.

VI.

Weigh consumables and support

Tips, electrodes, nozzles, and shields wear out and add up. Choose a brand with affordable, widely stocked consumables and a torch that is easy to rebuild. A cutter with cheap upfront pricing but rare, costly consumables ends up the more expensive machine to own.

A machine rated for thick steel only at a sever cut and 20% duty cycle stalls on any real job. Read the clean-cut thickness and duty cycle, not the peak-amp headline.

The contact-start cutter for rusty, painted metal

High-frequency contact units struggle on rust, paint, and expanded metal. If you cut farm steel or grating, skip it for a pilot-arc machine.

The cutter with no air-supply spec

Ignore units that hide their CFM and PSI requirements — they will sputter on an undersized compressor. Choose a cutter that states its air needs clearly.

The orphan brand with rare consumables

A cheap torch whose tips and electrodes you cannot find turns into a paperweight. Buy a cutter with common, affordable, in-stock consumables.

The transformer dinosaur

Heavy old transformer plasma units waste power and are a chore to move. A modern inverter machine cuts better, weighs less, and runs on standard shop power.

The bargain unit with no safety certification

Uncertified imports with sketchy grounding and no thermal protection are a shock and fire risk. Choose a plasma cutter with proper safety certification and overheat protection.
